Kutatásunk célja forgácsolási technológiák eddiginél komplexebb leírása olyan összetett modell segítségével, amelyben a különböző fizikai jelenségek egymásra hatása és a folyamatokat terhelő bizonytalanságok is vizsgálhatók. Gyors algoritmusok fejlesztése a célunk, amelyek a szerszámpálya és -geometria hatékony tervezését és optimalizációját teszik lehetővé. Ennek érdekében a részben már rendelkezésre álló számítási módszerek nagyságrendekkel való gyorsítására és nagyteljesítményű, párhuzamosított számításra való alkalmassá tételére van szükség, így biztosítva, hogy a kombinált algoritmusok eredményei elfogadható időn belül előállnak.
A valós folyamat egyszerűsített modellezéséből fakadó bizonytalanságok leírására a jelenlegi algoritmusokat kiterjesztjük valószínűségi változókkal, melyekkel az eredmények megbízhatóságát is megjósolhatjuk. Elengedhetetlen feladat tehát a forgácsolóerő sztochasztikus tulajdonságainak modellezése és a dinamika paraméterbizonytalanságainak vizsgálata. A két algoritmus kombinációjaként megbízható előrejelzéseket tehetünk a stabilitási tulajdonságokra és a vágási folyamat főbb jellemzőire vonatkozóan (pl. az erő- és teljesítményszükséglet vagy a felületi minőség). A helyes modell felállításához és validálásához számos mérést is tervezünk.
Az iparban jellemző megmunkálási körülmények megértéséhez és megjelenítéséhez elengedhetetlen a forgácsolás során változó geometria leírása és virtuális-realitás alapú megjelenítése. Olyan programkörnyezetet fejlesztünk, amely képes követni nagyteljesítményű párhuzamosított eljárásokkal a változó modális jellemzőket és a szerszámpálya mentén dinamikusan változó kapcsolatot a munkadarab és a szerszám között.

Mi a kutatás alapkérdése?
Ebben a részben írja le röviden, hogy mi a kutatás segítségével megválaszolni kívánt probléma, mi a kutatás kiinduló hipotézise, milyen kérdéseket válaszolnak meg a kísérletek.

A jellemzően alkalmazott forgácsolási modellekben determinisztikus konstans paraméterű matematikai leírásokat alkalmaznak. Ezen paraméterek mérésekor jelentkező ismétlési pontatlanságokat a nem megfelelő beállításoknak, míg a mérési jelek szórását a mérés tökéletlenségének (zajnak) tulajdonítják. Ebből adódóan csak az áltagolt érékeket használják. Azonban könnyen belátható, hogy ezek a változók valóban bizonytalan átlagértékűek és véletlenszerűen változnak, aminek oka kereshető pl. az anyagi inhomogenitásokban vagy a külső rendszerekből származó nem-modellezett tulajdonságokban. Tehát a változók valószínűségi és sztochasztikus leírása fontos eszköz a rendszer megfelelő jellemzésére.

Főbb célunk felderíteni, hogyan befolyásolják a sztochasztikus hatások a késleltetett dinamikai folyamatokat. Ennek segítségével képesek leszünk előre jelezni a marás során kialakuló felületi minőséget, a mérhető erőket és rezgésjeleket azok átlagértékével és szórásával együtt. Szeretnénk továbbá megvizsgálni, hogy a szerszám pozíciótól és a leválasztott anyagmennyiségtől függő változó dinamikai jellemzők hogyan módosítják a stabilitási tulajdonságokat és miképp lehet meghatározni a robusztus stabilitási határt, amely érzéketlen ezekre a változásokra.
A fent felsorolt számításokhoz szükség van egy olyan program környezetre, amely összetett szerszámmozgások esetén is képes a geometria pontos leírására. A fent említett feladatok önmagukban is nagy számítási igényűek, ezért kulcsfontosságú kérdés, hogy a meglévő algoritmusokat hogyan tehetjük alkalmassá nagyteljesítményű, párhuzamos számításra úgy, hogy a kombinált modell esetén is elfogadható időn belül lefussanak a számítások.

Mi a kutatás jelentősége?
Röviden írja le, milyen új perspektívát nyitnak az alapkutatásban az elért eredmények, milyen társadalmi hasznosíthatóságnak teremtik meg a tudományos alapját. Mutassa be, hogy a megpályázott kutatási területen lévő hazai és a nemzetközi versenytársaihoz képest melyek az egyediségei és erősségei a pályázatának!

A forgácsolási folyamatok közben jelentkező rezgéseket vizsgáló módszerek irodalma több mint 100 évre nyúlik vissza. Ennek ellenére a mai napig csak kevés esetben találjuk meg az eredmények ipari alkalmazását. Ennek egyik oka, hogy a folyamat rendkívül összetett és interdiszciplináris ismereteket igényel. Csak hogy néhányat említsünk: a kenési folyamatok hő- és áramlástani, a forgács kialakulás kontinuummechanikai, a stabilitásszámítás rezgéstani és bifurkáció elméleti tudást igényel. Egy másik oka, hogy a modellalkotási feladatok több méretskálát fognak át, az anyagszerkezet mikroszkopikus jellemzőitől a marógépek nagyméretű hajtásláncáig.
Minden egyes fent említett modellezési feladat önmagában is bonyolult és számításigényes (jellemzően több órás/napos futtatási időkkel), ezért a jelenlegi kutatások szinte kizárólag egy adott jelenség vizsgálatára összpontosítanak. Ezen felül a számított eredmények általában rendkívül érzékenyek az egyes bemenő paraméterek változására, ezért bizonytalanok és nehezen általánosíthatók, ezzel gátat szabva az ipari alkalmazhatóságuknak.

A projektben olyan összetett modellek felállítását tervezzük, amelyek alkalmasak a forgácsolási folyamatok eddiginél komplexebb vizsgálatára, mindamellett a bizonytalan paraméterek valószínűségi és sztochasztikus leírásával meg fogjuk tudni adni a megjósolt eredmények megbízhatóságát is. Ilyen komplexitású algoritmusokat a leíráshoz szükséges bonyolult matematikai apparátus és a rendkívül nagy számítási igényük miatt még alapkutatásokban is csak elszórva alkalmaznak. Az általunk fejlesztett modellek és nagyteljesítményű számítási algoritmusok utat nyitnának az ipari alkalmazásoknak, valamint az eredmények más szakterületeken történő felhasználásának.
A projekt további erőssége, hogy a kutatásunkban érintett valamennyi területen értünk már el előremutató eredményeket. Továbbá a kutatócsoport egy tanszéken belül kerül kialakításra, ami jelentősen elősegíti a fiatal kutatók közötti hatékony együttműködést. A vezető kutató és a kutatócsoport tagjai közötti már eddig is jól működő szoros együttműködést számos megjelent közös publikáció is bizonyítja.

A kutatás összefoglalója, célkitűzései laikusok számára
Ebben a fejezetben írja le a kutatás fő célkitűzéseit alapműveltséggel rendelkező laikusok számára. Ez az összefoglaló a döntéshozók, a média, illetve az érdeklődők tájékoztatása szempontjából különösen fontos az NKFI Hivatal számára.

A gyártástudományban akkor kerül egy módszer gyakorlati alkalmazásra, ha gyors és megbízható. A forgácsolási folyamatokat leíró szokványos modellek és az általában használatos számítási módszerek bizonytalan és nehezen általánosítható eredményekre vezetnek, melyek kiszámítása ráadásul rendkívül időigényes. Kétségtelen tény azonban, hogy a minőség és a termelékenység növelése érdekében, valamint a szerszámok és a szerszámpályák hatékony optimalizációjához a forgácsolási folyamatok minden eddiginél pontosabb leírására van szükség, mindemellett törekedni kell az elfogadható futtatási időkre.
Kutatásunk célja forgácsolási technológiák eddiginél komplexebb leírása egy olyan összetett modell segítségével, amelyben figyelembe tudjuk venni a különböző fizikai jelenségek egymásra hatását és a folyamatokat terhelő bizonytalanságokat is.
Ehhez a részben már rendelkezésre álló számítási módszerek nagyságrendekkel való gyorsítását és nagyteljesítményű, párhuzamosított számításra való alkalmassá tételét fogjuk megoldani. A jelenlegi algoritmusokat kiterjesztjük és az eredmények megbízhatóságát is megjósoljuk a forgácsolóerő sztochasztikus tulajdonságainak modellezése és a dinamika paraméterbizonytalanságainak vizsgálata által. Az algoritmusok kombinációjaként megbízható előrejelzéseket tehetünk a stabilitási tulajdonságokra és a forgácsolási folyamat főbb jellemzőire. A helyes modell felállításához és validálásához méréseket tervezünk. Fejlesztünk egy virtuális-realitás alapú programkörnyezetet, amely képes lesz követni nagyteljesítményű párhuzamosított eljárásokkal a folyamatosan változó modális jellemzőket és a munkadarab és szerszám közötti kapcsolatot.

Summary of the research and its aims for experts
Describe the major aims of the research for experts.

The aim of our research is to describe cutting processes in a more complex way than ever with combined models, which enable the analysis of cross-effects of different physical phenomena onto each other and of uncertainties the processes are loaded with. Our target is to develop fast algorithms facilitating efficient design and optimisation of the tool path and tool geometry. Accordingly, there is a need for speeding up these computational methods by orders of magnitudes and for making them capable of high performance and parallel computations, thus ensuring acceptable running times for the combined algorithms.
For the description of uncertainties originating in the simplified modeling we will extend the present algorithms with probability variables, with the help of which the reliability of the results can be predicted. As a consequence it is an inevitable task to model the stochastic characteristics of the cutting force and to analyse the uncertainty of the dynamical parameters. Based on the combination of the two algorithms reliable forecasts can be made about stability properties and the main quantities of the cutting process, such as eg. force and power need or surface quality. In order to set up the right model and for validation we plan to perform cutting tests.
To understand and visualize specific industrial conditions there is an important need for description and visualisation by means of virtual reality of the geometry changing during the cutting process. We will develop a software environment capable of tracing continuously changing modal parameters and dynamically changing cutter-workpiece-engagement by means of parallelized high-performance-computations.

What is the major research question?
Describe here briefly the problem to be solved by the research, the starting hypothesis, and the questions addressed by the experiments.

In commonly used cutting models mathematical descriptions with deterministic constant parameters are used. Bad correlation between repeated measurment of these parameters is denoted to non-appropriate setups, while the deviation of resulting signals is thought to be due to imperfect measurements (noise). Hence only the average values are used. Nevertheless, it is simple to see, that these variables have uncertain average values and they change randomly. This can either have its roots in material inhomogenities or in unmodelled properties of external systems. Thus the probabilistic and stochastic description of the variables is an important tool for the appropriate characterisation of the system.
Our main goal is to explore, how the stochastic effects influence delayed dynamical systems. With the help of these methods we will be able to predict resulting surface quality, measurable forces and vibration signals for milling with their average values and deviations, too. We also plan to investigate how the changing dynamical properties, which depend on the tool position and the removed material rate, modify the stability properties and how the robust stability limit can be determined, which is insensitive to these changes.
For the above mentioned computations there is a need for a software environment capable of describing geometry in an accurate way even for complex tool paths. The above described tasks themselves also have high computational demands, thus it is a crucial question, how to make the already existing algorithms capable of parallel and high-performance-computations, such that acceptable computational times can be achieved even for the combined model.

What is the significance of the research?
Describe the new perspectives opened by the results achieved, including the scientific basics of potential societal applications. Please describe the unique strengths of your proposal in comparison to your domestic and international competitors in the given field.

The literature of methods analysing the vibrations occuring during cutting processes have a past of more than 100 years. Nevertheless, we can meet the industrial application of these methods only in very few cases. One possible reason for this is that the processes are very complex and require interdisciplinary knowledge. Just to mention a few: for the description of lubrication processes thermo- and hydrodynamics, for the modeling of chip formation continuum mechanics and for stability computations vibration and bifurcation theory is needed. A further reason is that the task of model creation embraces more dimension scales from microscopic scale of material properties to large scales of powertrains of milling machines.
Each above mentioned modeling task themself is complex and has high computational demand (running times of typically hours/days), thus present research almost exclusively focuses on the investigation of one phenomenon at a time. Furthermore, the computed results are usually highly sensitive to the change of specific input parameters, which makes them uncertain and hard to generalize, hence limiting their industrial applicability.

In this project we plan to set up combined models, which enable more complex analysis of cutting processes than ever. Additionally, due to the probabilistic and stochastic description of uncertain parameters we will be able to give the reliablity of the predicted results. Because of their complicated mathematical apparatus and their extremely high computational demand, algorithms of this complexity are rarely applied even in fundamental research.
The models and high-perfomance-computation algorithms developed by us would open the way to industrial applications and the utilisation of the results in other fields of research.
A further strength of the project is, that on each field of research included in the project we already achieved promising results. In addition, the research group would be founded within one department, which strongly facilitates the efficient cooperation between young researchers. The close and effective cooperation between the principal investigator and the members of the research group has already be proven by numerous common publications.

A method can only become accepted in practical applications on the field of machining science if it is fast and reliable. Commonly used cutting models and computational methods lead to uncertain results, which are hard to generalize and on top of that their computation is very time-consuming. Nevertheless, there exists an inevitable need for a more accurate description of cutting processes than ever, in order to be able to further increase quality and productivity and to be capable of the optimization of the tool geometry and path. Acceptable runnig times are also a crucial issue.
The aim of our research is the more complex description of cutting technologies than ever with the help of a combined model, which takes into account the cross-effects of different physical phenomena onto each other and also the uncertainties the processes are loaded with.
Hence, we will make the existing algorithms orders of magntude faster by making them capable of high performance and parallel computations. We will extend present algorithms to make predictions about their reliability by modeling stochastic characteristics of the cutting force and analysing the uncertainty of dynamical parameters. Based on the combination of algorithms reliable forecasts can be made about stability properties and the main quantities of the cutting process. To set up the right model and for validation we plan to perform cutting tests. We will develop a virtual reality based software environment, which will trace continuously changing modal parameters and cutter-workpiece-engagement by means of parallelized high-performance-computations.

Results in Hungarian
A tervezettnek megfelelően a marási modelleket kombináltuk sztochasztikus leírással, amelyhez számos mérési eredmény alapján érvényesített új sztochasztikus forgácsoló erő modellt használtunk fel. Ezen számítások alapján prédikált stabilitási határokat is ellenőriztük méréssel labor és ipari körülmények között is. A robusztus számítások segítségével a sztochasztikus rendszereknél tapasztalható mérési bizonytalanságot is meg tudtuk előre jósolni, a prédikált valószínűségi eloszlással összhangban lévő mérési eredményeket kaptunk. A kombinált modellek eredményeinek meghatározásánál nagy jelenőségű volt, hogy a számításokat párhuzamosítottuk, így a beszerzett nagy teljesítményű számítógép mind a 36 magját teljes méretekben ki tudtuk használni, ezzel csökkentve a számítási időt. Az implementált szerszám átfogási szögek (CWE) segítségével a változó geometriájú munkadarabok leírása megtörtént. Megjósoltunk olyan robusztus technológiai paramétereket, amelyekkel a teljes megmunkálási folyamat stabil lehet.
Results in English
As planned, the milling models were combined with a stochastic description, for which we used a new stochastic cutting force model validated based on numerous measurement results. We also checked the stability limits predicted by these calculations based on measurements in laboratory and industrial conditions. With the help of robust calculations, we were also able to predict the measurement uncertainty experienced in stochastic systems, and we obtained measurement results consistent with the predicted probability distribution. When determining the results of the combined models, it was of great importance that the calculations were parallelized, so that all 36 cores of the purchased high-performance computer could be fully utilized, thus reducing the calculation time.
